This study investigates three embedded steel-insert concepts for thin-core glass-fibre-reinforced polymer (GFRP) sandwich panels, each manufactured with either one or two face-sheet plies on top of the insert. The 100 mm × 100 mm specimens incorporated 4.00 mm-thick square steel plates and a 3.00 mm flexible foam core and were manufactured by vacuum infusion. Pull-out tests, stereo digital image correlation (DIC), post-test microscopy and finite-element modelling were used to characterise load–displacement behaviour, failure modes and the influence of fixture-plate thickness and load eccentricity. Mean peak loads ranged from 2.75 to 6.15 kN. The smallest segmented insert (30.0 mm × 30.0 mm) achieved the highest mean peak load, although the insert geometry, connection concept, and embedment depth varied simultaneously, and their individual effects cannot therefore be isolated. Three intrinsic failure mechanisms were identified: insert pull-out, face-sheet delamination and mixed pull-out/delamination, whereas debonding from the lower fixture was classified as a test-system-limited failure. For configuration IC3-2 L, the predicted onset load of fixture debonding was 6.70 kN, compared with 6.63 kN experimentally. The study demonstrates feasible low-cost insert concepts for thin sandwich panels and identifies the experimental and modelling limitations that must be addressed before design values can be established.
