The prediction of microstructure and the control of dimensional precision are of paramount importance in the fabrication of high-performance 7xxx-series aluminum alloy hollow parts via hot plastic forming. In this work, an integrated experimental and numerical framework was uti-lized to explore the microstructural evolution of 7050 aluminum alloy during three-roll skew rolling (TRSR) with a mandrel. Initially, an internal state variable-based unified viscoplastic con-stitutive model was constructed, informed by isothermal compression testing. Subsequently, this model was integrated into finite element (FE) codes through custom subroutines, with its predic-tive reliability verified by comparing numerical simulations with experimental observations. Based on this model, a macro-micro coupled simulation and experimental investigation were conducted on the complex hot skew rolling process of 7050 aluminum alloy hollow shafts with a uniform inner diameter. The results indicate that microstructural evolution is essentially driven by the synergistic interaction between thermal activation and strain accumulation duration. The ex-perimental and numerical findings effectively demonstrate that grain refinement during the in-tense deformation of hot skew rolling involves a progressive transition from continuous dynamic recrystallization (CDRX) to geometric dynamic recrystallization (GDRX), accompanied by a cer-tain degree of discontinuous dynamic recrystallization (DDRX). A pronounced grain refinement is observed along the rolling direction, extending from the inner to the outer surfaces of the pro-cessed workpiece. Parametric sensitivity analysis indicates that elevating the deformation temper-ature, synchronized with a reduced deflection angle, constitutes an efficient pathway to promote recrystallization kinetics and refine the microstructural features across the entire wall thickness of the hollow shafts. These findings establish a robust theoretical foundation and offer practical technical insights for the high-precision fabrication of premium aluminum alloy hollow parts.
